If you’ve ever put an infrared heater in an open-air pergola, you know the environment is brutal. One minute it’s freezing rain, the next the heater is pumping out intense heat. It’s a vicious cycle. Most of the time, the heater doesn’t fail because the element is bad. It fails at the lead-wire connection. Here is the problem: standard heaters usually have a tiny gap between the quartz tube and the wiring. Moisture crawls into that gap, meets the heat, and basically cooks the insulation until it pops. The “Hot Zone” Problem In the cheap stuff, wires are just pushed into sockets. Simple, right? But heat travels. It migrates backward from the element toward the electrical terminals, creating a “hot zone.” This bakes the wire insulation until it cracks. Once that happens, a little bit of humidity or a stray rain shower triggers a short circuit. Game over. We handle this differently. Instead of just hoping for the best, we use high-temp silicone or ceramic potting compounds to completely wrap the connection. It’s like a protective cocoon. It keeps the water out and spreads the heat more evenly so the wires don’t get fried. The Trade-off for Quality You’ll see a lot of “generic” heaters out there. They usually use a basic glue that gives up after one season. We do things a bit more carefully. We strip the wires to a precise length—no excess copper hanging around—and bond the lead to the tube housing with a heat-resistant seal. This means the wires won’t vibrate loose or rust away over time. Now, there is one catch. Because these units are sealed so tight, they’re a pain to repair in the field. If a wire actually snaps, you can’t just slap some solder on it and call it a day. You’ll need to replace the whole lead assembly. But honestly? We’d rather you not have to worry about it in the first place. A Quick Tip for the Install If you’re the one wiring these into a system, make sure your junction boxes are just as waterproof as the heater leads. A sealed heater doesn’t do much good if the rest of your wiring is naked to the elements.
